Background

This Italian distributor had been ordering 2,300 units of AC heat guns per batch over multiple years — a consistent European partner with well-established operational processes on both sides.

After one batch entered the market, the client reported a single unit fault: the heat gun powered on normally and the fan ran without issue, but there was no heat output. The client sent a video and suspected the PCB.

Our Response — Self-Funded Collection

The video alone could not determine root cause — physical inspection was required. Before fault attribution had been established, we arranged and fully funded international courier collection from the client's warehouse. The client paid nothing and did not need to arrange the return themselves.

The unit arrived at our facility within approximately one week. Testing began on the day of receipt.

Diagnosis — Five-Step Inspection

Our technical team worked through a structured sequence, ruling out components from most common to least:

StepInspection itemFinding
01Visual inspectionNo solder joint anomalies, burn marks, or physical damage
02PCB bench testControl board signal output normal — PCB ruled out
03Temperature sensorResistance normal — thermal protection not triggered
04Heating elementResistance normal — open-circuit fault ruled out
05Power cord continuityVisible coiling and bending damage. Internal conductor breakage confirmed — root cause identified

The fault was traced to the power cord. Long-term bending stress during use and storage had caused internal conductor breakage, interrupting the circuit. The fan, which draws power independently, was unaffected — which is why the unit appeared partially functional.

Resolution — Two Options, Client's Choice

Once root cause was confirmed, we presented two options and let the client decide based on their own operational situation:

Option A

Replacement cord shipped immediately at our cost. Client handles the swap locally with instructions provided. Zero repair cost, no return required.

Option B Selected

One additional unit included in the client's next order at no charge. No return, no local repair. Replacement ships with the next batch.

Product Improvements Following This Case

This case prompted a review of the power cord specification across the product line. Four changes were implemented and applied to subsequent production batches:

  • Anti-bend protective sleeves added at both cord ends, reducing stress concentration at the most vulnerable flex points
  • Inner conductor material upgraded to improve bend fatigue life under repeated use and storage conditions
  • Bend durability testing added to pre-shipment inspection — each batch verified against a defined cycle standard before dispatch
  • Correct power cord storage guidance added to the product manual, to reduce the likelihood of damage from improper handling at the end-user level

These changes were initiated internally, not in response to a client request. A single reported unit generated four product-level improvements applied to the full production run going forward.
